The Conversation You Have Had
You have been in the meeting. Somebody pulls up a vendor slide: "AI-Powered Predictive Maintenance -- Eliminate Unplanned Downtime."
The VP loves it. The CFO wants ROI numbers. The reliability engineer in the corner crosses his arms and says, "We tried condition monitoring in 2018. Spent $200K on sensors. Nobody looked at the dashboards."
He is not wrong. And that is exactly why this blog exists.
IBM Maximo Predict is real technology that produces real results. We have seen it cut unplanned pump failures by 40% at a chemical plant. We have seen it save a utility $2.3M in avoided transformer replacements by timing interventions correctly.
But we have also seen it sit idle for 18 months because nobody mapped the predictions to work orders. We have seen models score perfectly on test data and utterly fail in production because the failure codes were garbage.
So let us be honest about what Predict is, what it is not, and what it takes to get value from it.
What Maximo Predict Actually Does
Strip away the marketing. Here is what Maximo Predict does at its core:
It takes historical data about your assets -- work orders, failures, meter readings, sensor data, inspections -- and uses machine learning to answer two questions:
- How likely is this asset to fail in the next X days? (Failure probability)
- How much useful life does this asset have left? (Remaining useful life / RUL)
That is it. Two questions. But the answers change everything about how you plan, schedule, and execute maintenance.

Remaining Useful Life (RUL)
A time estimate. "This motor has approximately 45 days of remaining useful life." That lets you schedule the replacement during the next planned outage instead of scrambling during an emergency shutdown.
Key insight: Predict does not tell you what will fail. It tells you how likely and when. The "what" comes from your failure codes and domain knowledge.
The Hype vs. The Value
Let us get this out of the way.
The hype: "AI will predict every failure before it happens. Zero unplanned downtime. Maintenance costs cut in half."
No. Absolutely not.
Here is what predictive maintenance with Maximo Predict actually delivers when done right:

The Maintenance Strategy Spectrum
To understand where Predict fits, you need to see the full picture.
Reactive: Run It Until It Breaks
The oldest strategy. Wait for failure. Then scramble.
- Cost: Highest. Emergency repairs cost 3-5x planned maintenance.
- Downtime: Maximum. No warning means no preparation.
- Risk: Highest. Cascading failures, safety incidents.
Still valid for non-critical assets where failure consequence is low. But for anything that matters? This is the strategy that keeps maintenance managers awake at night.
Preventive: Maintain on a Calendar
Replace bearings every 6 months. Change oil every 1,000 hours. Whether it needs it or not.
- Cost: Moderate. Some waste on unnecessary work.
- Downtime: Reduced but still occurs between intervals.
- Risk: Lower but not eliminated. Failures between PMs still happen.
Better than reactive. But here is the dirty secret: calendar-based PM replaces components that have 60% or more of their useful life remaining up to 30% of the time. You are throwing away good parts.
Condition-Based: Maintain When Measurements Say To
Monitor vibration. Check oil analysis. Inspect corrosion rates. Act when thresholds are crossed.
- Cost: Lower. Maintain only when condition warrants.
- Downtime: Reduced further. Responding to actual degradation.
- Risk: Lower. Catching problems as they develop.
Good approach. But still reactive to current conditions. By the time vibration exceeds the threshold, how much lead time do you have? Sometimes enough. Sometimes not.
Predictive: Maintain Based on What the Data Says Will Happen

What Predict Is Not
Let us bust some myths.
Predict is not a crystal ball. It deals in probabilities, not certainties. A 78% failure probability means there is a 22% chance it will be fine. Plan accordingly.
Predict is not a replacement for domain knowledge. The model does not know that your pump runs differently during summer campaigns. Your reliability engineer does. Models and expertise work together.
Predict is not magic with bad data. If your failure codes are all "Other" and your work orders have no asset associations, Predict has nothing to learn from. Garbage in, garbage out. This never changes.
Predict is not a one-time project. Models degrade. Data patterns shift. Operating conditions change. Predict requires ongoing attention -- monitoring, retraining, tuning.
Predict is not just for organizations with IoT sensors. Some of the most effective models we have seen used nothing but work order history and meter readings from Manage. Sensors help. They are not mandatory.
Core Concepts You Need to Know
Before diving deeper in this series, get comfortable with these terms.
Features
The input variables a model uses. Age of the asset. Runtime hours. Rolling average vibration. Count of work orders in the last 90 days. These are the data points the model examines to make predictions.
Labels
The outcomes the model learns from. Did this asset fail within 30 days? How many days until it actually failed? Labels come from your historical failure data.
Training
The process of feeding historical data (features and labels) into an algorithm so it learns the patterns that precede failure. The model finds relationships: "When vibration trend exceeds X and runtime since last PM exceeds Y, failure probability is Z."
Scoring
Applying the trained model to current asset data to generate fresh predictions. "Based on today's feature values, this asset's failure probability is 72%."
Drift
When real-world conditions change enough that the model's learned patterns no longer match reality. Maybe you changed operating procedures. Maybe a new failure mode emerged. Drift means the model needs retraining.
Typical Use Cases
Where does Predict deliver the most value? Here are the patterns we see repeatedly:
Rotating equipment -- Pumps, fans, compressors, motors. Work history plus vibration data plus runtime meters. This is the most common starting point and often the quickest win.
Power infrastructure -- Transformers, breakers, switchgear. Age, loading history, test results, and inspection data. High-consequence failures make even modest prediction accuracy extremely valuable.
Fleet and transportation -- Vehicles, rail assets, mobile equipment. Telematics, diagnostics, and maintenance history. Large homogeneous populations are ideal for model training.
Process equipment -- Heat exchangers, reactors, columns. Process parameters, fouling indicators, and cleaning history. Optimizing maintenance timing around production schedules.
What It Takes to Succeed
We will cover all of this in detail throughout the series. But here is the honest preview:
Data quality matters more than algorithm sophistication. If we had to choose between perfect data with a simple model and terrible data with the most advanced algorithm, we would take the data every time.
Use case selection makes or breaks pilot projects. Pick something with enough failure history, detectable patterns, and clear business impact. Not the hardest problem. Not the easiest. The one that will prove value.
People and process matter as much as technology. If predictions do not connect to work orders, if planners do not trust the scores, if nobody retrains the models -- you have expensive dashboards and nothing else.
